Project Overview
This project is a deep customization case of custom 100% cotton furoshiki for the mid-to-high-end Japanese homeware retail market. The client brand focuses on Japanese minimalist home style and sells products through both domestic retail channels and physical stores in Japan.
To expand its Japanese minimalist lifestyle product line, the client planned to develop a series of Furoshiki products that can be used for daily wrapping, gift packaging, home storage, and display purposes. This project shows typical retail product features with small batches, multiple designs, and high craftsmanship requirements.
Project scale: 4 designs, size L55 cm × W55 cm, total 2000 pieces (500 pieces per design).
Core requirements: natural Japanese aesthetic, high color accuracy, strict control of product details, and unified retail packaging presentation.

Production Challenges
Although the total quantity is medium scale, the products directly entered the Japanese retail system, where customers have very high standards for detail. We faced three main technical challenges during production.
1. Cross-process color conversion: from screen printing to digital printing
The original reference sample provided by the customer used traditional screen printing. It has a thick ink layer and strong coverage. For this order, we needed to use digital printing to support 4 designs × 500 pcs each and reduce plate cost.
The two processes have completely different ink behavior and color logic. The biggest challenge was how to reproduce the same strong visual effect of screen printing using digital printing.
2. Color shift control in low-saturation Japanese tones
Japanese minimalist design depends heavily on low-saturation “Morandi-style” colors. In digital printing, these colors easily shift. Orange may turn gray, light colors may look too bright, and the fabric may lose its calm and soft feeling. This can break the original Japanese aesthetic style.
3. Compressed production schedule due to repeated color tuning
To match the sample as closely as possible, we spent a long time on multiple sampling and color fine-tuning. This extended the color confirmation stage and compressed the time for cutting, sewing, and packing. This created a very tight production schedule for the factory.

To solve these problems, our team worked from three areas: fabric selection, color management, and production process optimization.

Phase 1: Fabric Selection for Premium Japanese Furoshiki
Low-count cotton fabric easily forms strong creases after folding, which does not match Japanese retail standards. It also cannot support a high-end Japanese home aesthetic.
We selected 60s cotton fabric (density: 115 × 105). This high-density fabric gives a soft touch and natural drape. It also matches Japanese product style better.
The tight weave improves surface smoothness and helps digital printing absorb ink more evenly. This reduces ink spread and creates softer print layers.
Phase 2: How We Solved Color Shift in Low-Saturation Japanese Tones
To reduce the “flat digital printing look,” we did not directly use standard color codes. We applied deep color engineering adjustments.
First color adjustment: we optimized ink mixing and improved fabric pre-treatment to increase ink absorption.
Second color adjustment: we recalibrated the ICC color curve. The first sample showed orange shifting to gray and lemon yellow being too bright. We reduced highlight saturation and controlled overall brightness. 
This helped the final print achieve a soft and stable screen-print-like appearance.
Phase 3: Lean Production Management for Tight Retail Launch Schedule
Because of the tight schedule, we organized printing, cutting, sewing, and packing in a fully linked production flow.
At the same time, we implemented a “100% full inspection of first carton” system. After completing the first carton with printing, sewing, belly band, and perforated OPP bag packaging, we checked all details and display effects before mass production.
Final Product Result
After full production effort, 2000 pieces custom 100% cotton furoshiki were delivered on time and entered retail markets in Japan and China.
